What is reverse engineering?

Reverse engineering is the process of translating an existing physical part into a digital CAD design. Instead of starting with a drawing, we do the opposite: we start with the piece itself, measure everything and reconstruct:

  • Geometry
  • Tolerances
  • Functional surfaces

This creates a complete CAD model that can be re-produced, possibly with improvements. Reverse engineering is ideal when there are no more drawings, but the part itself is still (or partly) available.

Reverse engineering is mainly used when:

  • A machine still runs perfectly, but parts are no longer available
  • A defective part must be reproduced quickly to limit downtime
  • Components systematically fail too quickly and an improved version is desired
  • There are no more digital data or drawings, but the part still exists

Concrete applications:

  • Outdated production plants or vehicles
  • Special machines with unique or non-more available parts

With reverse engineering you take back control of your own parts stock and operational reliability. That is supply chain resilience in practice: less dependence on OEMs, shorter lead times when stationary and control over your own delivery times.

A reverse engineering project at BO-Solutions is proceeding in five steps: a

  1. Intake and analysis. You bring in the part or send photos with size reference. We discuss context: which machine, which function, what went wrong.
  2. Via 3D measurement we measure all dimensions, tolerances and surface roughness.
  3. CAD reconstruction. We build a fully digital model with correct geometry, mating surfaces and mounting details.
  4. Approval and optimization. You check the drawing. Together we discuss any improvements: different material, tighter tolerances, better lifespan.
  5. Production and quality control. CNC machining according to the approved drawing, 3D measurement on the end product, delivery with measurement report.

Yes. For parts without extreme precision requirements, we work with photos, sketches or dimensions that you provide yourself.
For high precision or complex geometry, the part must be physically present with us – you can bring it in or send it in, after measurement it goes back immediately. For defense and other critical applications, we always work under strict NDA.

Reverse engineering is definitely one of the most sustainable practices in the manufacturing industry. Instead of replacing an entire machine because one part fails, extend the life of existing equipment with a single precision part. This saves raw materials, transport costs and production volume. It is in line with circular economy principles and is increasingly included in ESG reports from industrial companies.
This is extra relevant at BO-Solutions: our CNC production has been CO₂ neutral since 2021 thanks to 880 of our own solar panels.

We solve that in different ways. For partly broken parts we reconstruct the missing parts by comparing them with intact zones or counterpart parts (for example the adjacent part). With heavy wear we measure functional mating surfaces that are still usable and derive the original geometry from them. Do you have a second copy, also worn out? Get us the two pieces – the combination often provides a more complete picture than a single piece. Only with fully restructured parts without reference is reverse engineering difficult – then we need context (machine, counterpart, manuals).

Predictive maintenance (PdM) is a strategy in which sensors and data analysis predict when a part will fail, even before it actually breaks down. This way you can replace at the right time instead of waiting for a standstill. But a prediction is only valuable if you also have a quick plan for replacement. We come into the picture: BO-Solutions is the production partner that ensures that our customer has a replacement part available within days – not weeks –. Without that link, PdM is ineffective.

Predictive maintenance depends on reaction speed. A PdM system that warns of failure for three weeks is of no use if replacement via OEM channels takes eight weeks. The prediction will then only cost you extra stress without benefit. A fast local production partner close that gap: we produce the replacement part in the time between the prediction and the expected malfunction. This way you can really complete the business case of your PdM investment.

Every sector where standing still is expensive and true specific parts being in critical machines. In concrete terms: production companies with 24/7 installations (power supply, pharmaceutical, chemical), transport sector (rail, heavy vehicles), energy and offshore (turbines, pumps, compressors), heavy industry (steel, recycling, building materials) and defense. The higher your hourly downtime costs, the faster this approach pays for itself.
